I might bypass the intercooler until I can get the right pipes/hoses and intercooler. I suspect B4 1Z stuff would be best. If you need b4 tdi intercooler & pipework I have spare from my previous b4, oddly enough it wont fit the tdi in my b3 :neutral: luckily the b3 has an intercooler anyway :-P...

made a crack at this today, I have discovered the AFN has basically the same block as the 1Y/AAZ/1Z etc so the engine mounts from the B4 will bolt right on. some audi blocks dont have all the bolt-bosses cast in as the vw ones do but for bolting into a b4 is no problem (issues if fitting in a T4 &a...

the audi & b5 passat afn engine is mounted "inline" not transverse like the b4 needs, easily adapted, change sump & picup pipe, flywheel & clutch then a few unused threads / boltholes need chasing to clean them. wiring is the hardest but not too bad with time & patience :D...

did a bit of rooting on ETKA and it seems the 1Z rear right engine mount from a B4 or mk3 TDI is the one for the job... Not with an AFN it isnt :(( look on vortev & tdi club forums, common in usa to fit vnt in mk1/2/3 golf & B3/4, usuallu they make a steel (hollow) mount to same dimensions ...

have you played with the 'boost-pin' or just adjusted the 'maximum-fueling' screw?
can use a rover boost-pin for more fuel @ boost or, as I did, attack the aaz's pin with a grinder

did find that exhausts are restrictive... I completely de-silencered & de-catted my last B4 tdi :D my b5 tdi still has its cat but its gonna die as its a breaker :twisted: my mk2 with aaz conversion has just the mid-box (but thats straight-through) :-P my t4 has no silencers & is side-exit.....

Is that 2nd fuse in the engine bay? Mines left hand drive if that makes any difference? I've got 2 20 amp fuses and a fuse link thingy by the battery under a clear cap with a big multi plug under them, one of the 20 amp fuses doesn't seem to be attatched to anything though, it comes out really easy...

Thanks Matt, that helps loads as fore-warning :D I'm more interested in the front end at the mo, sorting the engine is sorta on hold as it starts, runs & drives without issue unless under load / boost :roll: building the b4 tdi front subframe / rack / wishbones at mo, paint & r32 type bushes...

topmount nuts can be a nightmare, I'm dreading doing mine
really hate the rear mounts on the estates, too much plastic hiding the 2 bolts
as to thhe welding, better done properly now than either ignore or bodged to be done again

opposed to under the water expansion tank operated by the origonal throttle-cable Rich. That just sounds weird! :D all conversions are 'wierd' depends who did the woek & what was available to use? rover& ford had the throttle potentiometer operated by a cable from the pedal, early '90's car...
